Compressor maintenance by running hours: from level 1 to level 4

Maintenance of a compressor unit is planned against accumulated operating hours, not against the calendar. Here is how the maintenance levels differ, what each one covers, and why skipping an intermediate service costs more than the shutdown it was meant to avoid.

Why running hours rather than the calendar

Two identical units on neighbouring sites wear at different rates. One runs around the clock at base load, the other starts a few times a week. After a calendar year their actual operating time differs several fold, and tying maintenance to a date means either paying for work that is not needed or letting wear run unchecked.

That is why the manufacturer specifies intervals in running hours. A calendar limit also appears in the schedule, but as an upper bound: oil ages while the unit stands idle and seals lose elasticity whether or not the shaft turns. Whichever condition comes first governs.

Important: the intervals for each model are given in its operating manual. What follows is the general logic of maintenance levels, not universal figures. Check the manufacturer documentation for your unit before building a schedule.

Level 1: inspection

The most frequent and least expensive level — on the units we service it starts at roughly 700 running hours. Shutdown is usually not required, or takes only a few hours.

What is done:

  • visual inspection of the unit and piping for oil, gas and water leaks
  • oil level and condition check, topping up where needed
  • verification of gauge and thermometer readings against the rated regime
  • belt tension, coupling and mounting checks
  • cleaning or replacement of air filters
  • retightening of loosened threaded connections

The point of level 1 is to catch a deviation while it still costs almost nothing. A loose bolt on the frame becomes elevated vibration within a month, and that becomes a destroyed bearing.

Level 2: service with consumables replacement

Carried out less often and requires a planned shutdown. On top of the level 1 scope it adds replacement of consumables and deeper inspection of assemblies.

  • oil change with system flushing
  • replacement of oil and air filters and separators
  • replacement of sealing elements that have reached their life
  • oil sampling for analysis
  • vibration measurement
  • check and adjustment of the capacity control system

Level 2 is the one most often postponed "until next time" when production is loaded. That is the most expensive saving available: used oil loses its lubricating properties, and bearing wear over a skipped interval accelerates disproportionately.

Level 3: with partial disassembly

At this level the unit is partially opened. What cannot be judged from outside is inspected: valve condition, clearances, wear of working surfaces.

  • valve overhaul on reciprocating machines, replacement of worn plates and springs
  • clearance checks in the connecting rod and piston assembly
  • inspection of bearing assemblies
  • heat exchanger cleaning and cooling system checks
  • alignment of the unit with its driver, by laser system where required

The results of level 3 usually make it clear whether the unit will reach its scheduled overhaul or whether the overhaul must be brought forward.

Level 4: the largest scope before overhaul

The maximum scope of planned maintenance. In practice it is preparation for a major overhaul, or a lighter version of one: full fault assessment, replacement of all consumable assemblies, restoration of seating surfaces, assessment of remaining life of the rotor and casing components.

Level 4 concludes with a report that forms the basis for planning the overhaul: which assemblies to replace, which parts to order and by when.

Setting up the records

A maintenance schedule only works if operating time is recorded. The minimum required:

  1. an hour meter on every unit and a log of readings
  2. a maintenance schedule tied to running hours, not to dates
  3. an operating parameter log — pressure, temperature, power draw
  4. an archive of oil analyses, so the trend is visible rather than isolated values
  5. a consumables list with lead times — parts must be ordered in advance

In practice the last point decides whether maintenance happens on time or slips by a month. Genuine components for industrial compressors are rarely held in a supplier's stock; they are brought in to order.

What a service agreement changes

Under a service agreement the contractor keeps the schedule: tracking operating time, raising the consumables order in advance and planning the crew. For the plant this removes the main risk in any maintenance regime — the human factor, where a service is missed simply because it was forgotten among more urgent tasks.
